Resurfacing overlay vs full dig-out: which does your driveway need?

An asphalt resurfacing overlay (€55 to €80 per m²) lays 40mm of hot SMA over your existing tarmac or concrete driveway after sealing cracks and spraying a hot tack coat — saving €1,000 to €3,500 on excavation and spoil disposal. However, if your current driveway has sunken wheel ruts, alligator cracking, clay pumping up from underneath, or sits on gravel/grass, you need a full dig-out and Clause 804 stone sub-base (€75 to €115 per m²).

What goes into a proper 40mm asphalt overlay

A genuine resurfacing job is much more than tipping hot tar over dirty concrete. A proper overlay involves five stages:

  1. Milling & rebate cutting: cutting a 40mm deep chase (keyway) where the driveway meets the public footpath, road threshold and garage door so the new surface finishes flush rather than leaving a trip lip.
  2. DPC and manhole check: ensuring the new finished level stays at least 150mm (two brick courses) below your house damp-proof course, and raising cast-iron manhole frames, AJ covers and gullies by 40mm.
  3. Power-washing & weed kill: stripping moss, oil and dirt so the bond coat adheres directly to clean stone or concrete.
  4. Crack repair & regulating: cutting out any isolated soft pockets and filling low depressions with dense binder course first.
  5. Hot K1-40 bitumen tack coat + 40mm SMA: spraying a sticky bitumen emulsion across the whole area before machine-laying and power-rolling 40mm of 10mm SMA.

Inside a 2-course Clause 804 driveway build

When digging out from scratch or widening onto a lawn, the longevity of the driveway comes from what is underneath the blacktop:

  • 250mm to 300mm excavation down to firm subsoil, removing all topsoil, roots and soft clay.
  • Heavy-duty geotextile membrane to stop clay migrating up into the stone during wet Irish winters.
  • 150mm to 200mm Clause 804 crushed stone sub-base, laid and vibrating-compacted in layers to form an interlocking road foundation.
  • 60mm dense bitumen binder course (base course) to distribute vehicle axle loads.
  • 40mm SMA surface course rolled to a smooth, dense weatherproof seal with a 1:40 to 1:60 cross-fall towards your drainage channel or soakaway.

Questions homeowners ask

How long does an asphalt overlay last compared with a full dig-out?

Over a genuinely solid tarmac or concrete base, a 40mm SMA overlay lasts 12 to 18 years. A full 2-course dig-out on fresh Clause 804 stone lasts 20 to 25+ years.

How many days does it take to dig out and lay an asphalt driveway?

For a typical 50 to 100 m² driveway, excavation, Clause 804 sub-base, kerbing and drainage take 1 to 2 days, and laying and rolling the binder and SMA surface courses takes 1 day — usually 2 to 3 working days in total.
